    Abstract:

Applications: Plasma sprayed alumina is an ideal material for top-coat of thermal barrier coatings owing to its low thermal conductivity and low coefficient of thermal expansion. However, its poor mechanical properties result in the coating failure due to delamination. Herein, a novel methodology is introduced to improve the mechanical properties of top-coat where bimodal microstructure (nano region to micro region) in the plasma sprayed coating is designed via spray drying of nano alumina with Yttria stabilized Zirconia (8YSZ) and Carbon Nanotubes (CNT) reinforcement prior to plasma spraying. Increased hardness and fracture toughness by around 57 percent with bimodal microstructure is observed leading to enhanced structural integrity.
Advantages: Thermal barrier coatings are widely used in the hot sections of the gas turbine engines to protect the metallic parts at the service temperature (1000 C). Poor fracture toughness of alumina may lead to the catastrophic failure of the coatings due to rapid crack propagation. Spray drying of nano alumina along with the reinforcements of 8YSZ and CNTs enhances the fracture toughness of the micro alumina coatings due to crack deflection, crack termination, crack bridging and CNT pullouts phenomenon. Improved mechanical properties (hardness and fracture toughness) enhances the structural integrity of the coatings and thus delayed failure. Therefore, the potential use of this invention or methodology is in providing the thermal insulation to the hot sections of gas turbine engines without delamination.
