Fluidized catalytic cracking (FCC) unit is the most important secondary processing unit in a refinery for cracking gas oil or residual feedstocks and is considered as the work horse of a refinery. Catalyst and additives play vital role in changing the product slate of the FCC unit. FCC catalyst consists of four major components: Y Zeolite, Matrix, Filler and Binder. Y Zeolite is the key ingredient of the FCC catalyst, which provides activity and selectivity in FCC units. Active matrix is incorporated in the FCC catalyst & cracks larger molecules however does not provide any product selectivity. HP Green R&D Centre (HPGRDC) has developed a novel catalyst formulation: (HP)2 (Hindustan Petroleum High Propylene) catalyst system for maximizing propylene and minimizing CLO yield. The (HP)2 catalyst system is designed having multifunctions. The catalyst is designed to give cracking of hydrocarbon molecule to maximize light olefins.

Development of (HP)2 catalyst is a step by HPCL towards use of this catalyst for high severity FCC units operating in propylene mode. Since, India does not have catalyst manufacturing facilities, the subject catalyst was manufactured through foreign supplier.The catalyst was scaled upto 40MT and field trial was conducted to assess its performance in FCC unit. Catalyst has been proven at field test to provide better performance in terms of propylene enhancement and reduction in dry gas and bottoms in FCC unit. The field trial of this catalyst as an additive was carried at HPCL Mumbai and Visakh refinery with inventory changeover of 10 pct. and 15 pct. and has given the product yield benefits in terms of delta increase of propylene by 0.5 to 0.6 wt. pct and reduction in bottoms by 0.2 to 1.0 wt. pct and dry gas by 0.3wt. pct. This catalyst can be used in both conventional FCC units and high olefin FCC units.

    Abstract:

Applications: FCC units typically produce around 3-5wt% propylene, depending on feedstock type, operating conditions such as riser outlet temperature, reactor pressure, catalyst-to-oil ratio and the type of the FCC catalysts/additives. Usage of both ZSM-5 additive and increased operation severity increases the light olefin yield from the FCC unit at the expense of gasoline. (HP)2 (Hindustan Petroleum High Propylene) catalyst system for maximizing propylene and minimizing CLO yield. The (HP)2 catalyst system is designed having multifunctions. This approach cracks feed molecules to gasoline by use of macro-mesoporous and micro-porous functions and increase light olefins by modified shape selective pentasil zeolite having meso-micro functions. The catalyst system give propylene yield upto 20wt% for hydrotreated Vacuum gas oil. The catalyst system has application in high severity FCC unit like HPCL patented (HP)2 FCC Technology, DCC (Deep Catalytic Cracking) etc. Also, this catalyst can be used as an additive in normal FCC units to maximize propylene and minimize bottoms.
